Laser Cut Steel Plates: Specifying The Tolerances That Matter At Assembly
September 28, 2026An aluminium sill can be fabricated exactly to its drawing and still be wrong for the opening. A revised frame position, a change in the façade build up or an unresolved end condition can leave a correctly manufactured pressing with the wrong projection or a junction that no longer works as intended.
That is what makes window sills a coordination item rather than simply a folded aluminium profile. They sit where the window and façade packages meet, so the information coming from both has to agree before fabrication starts.
At CS Fabrication, we manufacture aluminium window sills to project drawings and dimensions. Before a sill is released for production, the frame connection, finished façade line, profile dimensions and end conditions all need to describe the same junction.
Set The Projection from the Finished Façade
The structural opening does not establish the finished sill depth on its own. The controlling dimension is the distance from the frame connection to the completed façade face, together with the required projection beyond it.
On a rainscreen façade, the finished panel line may change as the support system and façade build up are coordinated. With an external wall insulation system, insulation depth, render build up and reveal treatment can alter the final façade position.
If the window remains fixed but the finished façade moves outwards, retaining the original sill profile reduces the projection beyond the face of the building. The sill may still connect to the frame correctly, but the drip no longer finishes where the approved junction intended.
For that reason, the frame connection, finished façade face and drip position are best dimensioned from clear reference points. If the wall build up changes between elevations or areas of the building, separate sill profiles may be required rather than applying one depth throughout.
Coordinate The Frame Connection and Drainage Path
The rear of the sill has to work with the selected window or curtain wall system. Connection position, rear upstand, sealing and fixing requirements should follow the approved interface and the requirements of the relevant glazing system.
Where the frame incorporates drainage outlets, those routes must remain clear. An upstand, sealant line or fixing positioned across an outlet can interfere with drainage even though the sill appears correct from outside.
The interface also has to account for any water reaching the area beneath or beside the sill. Depending on the façade construction, membranes, sill trays or other weathering provisions may form part of that route. The visible aluminium pressing is one element within the wider junction.
Curtain walling packages deserve particular care here. Confirm whether the aluminium sill is a separate architectural pressing or whether the relevant component forms part of the proprietary glazing system. That distinction affects responsibility, connection details and drainage assumptions.
Resolve The Sill Ends Separately
A section through the middle of the sill only tells part of the story. The junction at each jamb also has to be resolved.
Plan views or local sections should establish the end condition and how it meets the reveal and adjoining façade. Depending on the project, this may include:
- Formed end upstands or separate closures.
- Left and right handed returns.
- Changes in reveal depth between openings.
- Corner window conditions.
- Seals, membranes or other weathering provisions around the junction.
A neat closure is not the same as a resolved weathering junction. Where site applied sealant forms part of the solution, there also needs to be enough access to install it correctly.
For repeated openings, handed components and other variations are worth identifying directly in the sill schedule rather than relying on the installer to distinguish similar parts after delivery.
Package responsibilities should be clear as well. The issued information should identify who supplies the end components and who completes the adjoining seals, membranes or associated weathering work.
Keep The Designed Fall After Fixing
The fall shown in the sill profile still has to be maintained once the component is installed. Uneven support or unsuitable fixing can alter the geometry of a correctly fabricated pressing.
Deeper projections require closer consideration because material thickness, profile geometry, support and project exposure all affect the completed component.
The pressing and its support arrangement therefore need to be considered together. Simply increasing the aluminium thickness does not resolve every installation or support requirement.
Allow For Thermal Movement
Aluminium moves as its temperature changes. End conditions, fixings and joints therefore have to allow for the expected movement without interfering with the surrounding weathering detail.
The appropriate provision depends on the component length, likely temperature variation and the way the sill is connected. A nominal end gap copied from another project may not suit a different sill length or junction.
Long sills, continuous runs and corner assemblies deserve particular attention. Joint positions have to work with the façade layout and drainage strategy while remaining practical to fabricate, deliver and install.
Keep Site Allowances Separate from Fabrication Tolerances
Fabrication tolerances and site allowances solve different problems.
A fabrication tolerance defines the acceptable variation in the manufactured component. A site allowance gives the component enough room to fit the opening and work with neighbouring construction. Treating the two as interchangeable creates avoidable ambiguity.
Every sill order should therefore have a clear basis for sizing, whether dimensions come from approved drawings, a site survey or a defined combination of both.
Where dimensions are taken on site, the reference points matter. The measured space between two finished surfaces is not automatically the required cutting length of the sill. Returns, end closures, installation clearances and other interfaces may still have to be allowed for.
This is particularly relevant during procurement. If one quotation includes formed ends, particular support requirements or specific finish provisions while another is based on different assumptions, the prices are not directly comparable. A coordinated drawing and sill schedule give each fabricator the same scope to price.
Release A Coordinated Sill Schedule
Before fabrication, the schedule should bring the geometry, specification and component identification together in one place. Depending on the project, that information may include:
- Opening or elevation references, quantities and the applicable drawing revision.
- Profile sections showing sill depth, projection, fall, rear upstand and front drip.
- Lengths, end conditions, handed components and corner assemblies.
- Material grade, thickness and any specific fabrication requirements.
- Site measured or drawing dimensions, with the basis for sizing clearly identified.
- Fixing, support and movement information where it affects the pressing or its interfaces.
- Powder coating colour, finish, gloss or texture and any approved sample reference.
- Delivery phases, floor or elevation references and labelling requirements.
Where sills sit directly beside window frames or cladding supplied by another manufacturer, colour coordination deserves more than the RAL reference alone. Finish and texture should also be confirmed, with an approved sample where visual consistency is important.
If an interface or dimension is still provisional, identify it before the affected components are released. A revised façade drawing does not automatically revise a sill already in production.
From The Approved Detail to Fabrication
A useful final check is to trace the sill from the frame connection to the front drip, then review each end.
Does the issued information show where the finished façade face sits? Is the projection clear? Are the drainage routes unobstructed? Are different end conditions identified? Is movement accounted for? Can each component be matched to the correct opening when it reaches site?
If those answers are clear, the fabricator has a far better basis for producing the sill that the coordinated façade actually requires.
If you are preparing a sill package for fabrication, send your coordinated drawings, sill schedule and specification through our quotation form. We can review the required profiles, projections, returns, finishes, quantities and delivery information before production.
